Furnace Modernisation
Upgrade ageing furnaces for better efficiency, reliability, safety and control.
Upgrade ageing furnaces for better efficiency, reliability, safety and production performance.
Furnace inefficiency rarely announces itself.
Fuel consumption creeps up. Heating becomes uneven across the load. Scale loss increases. The roof or bullnose starts showing wear. Controls that were once calibrated get adjusted by hand and never reset. Output starts falling short of the designed capacity — not by much, but consistently.
By the time the problem is visible, it has usually been building for years.
Fuel & Output
High fuel consumption with no clear cause
High power consumption downstream from under-heated material
Furnace output running below designed capacity
Heating & Quality
Poor billet or material soaking
Uneven temperature distribution across the furnace
Scale loss
Equipment & Maintenance
Frequent furnace breakdowns
Roof, bullnose or refractory failures
Old or mismatched burner systems
Controls that exist but no longer function
Rising maintenance cost
Encon studies the furnace before recommending anything.
The assessment covers furnace geometry, heat load, combustion system condition, refractory state, operating cycle, air and fuel lines, automation level and what the plant actually needs to produce.
The modernisation is built around that picture. It may involve furnace design correction, combustion system replacement, burner repositioning, blower and recuperator upgrades, air and fuel pipeline redesign, refractory relining, or a controls retrofit covering temperature, pressure and air-fuel ratio.
In many cases, a well-executed retrofit delivers better performance than a new furnace — at a fraction of the capital cost and with less production disruption.
Combustion system redesign
Burner replacement, repositioning, resizing and air-fuel ratio correction across all firing zones.
Heat recovery
Recuperator installation or upgrade to preheat combustion air from flue gases, reducing fuel demand.
Refractory relining
Refractory condition assessment and relining to restore thermal efficiency and reduce heat loss through furnace walls.
Controls retrofit
Temperature zone control, pressure control and air-fuel ratio control replacing manual or non-functional systems.
Furnace geometry correction
Heat load recalculation and design corrections where the original furnace layout no longer matches production requirements.
Blower and pipeline upgrades
Air and fuel supply system redesign to match the corrected combustion system.
Selected around furnace geometry, fuel type and production requirement.
Furnace modernisation draws on the right combination of equipment — burners, controls, heat recovery and refractory.

Refractory Assessment & Modification Support
From the fuel bill and the production log to the maintenance schedule and the quality report.
A well-executed furnace modernisation delivers improvements that run through every part of the operation.
Fuel & Output
Lower fuel consumption
Corrected combustion and recovered flue-gas heat reduce the fuel needed to hold process temperature.
Higher production output
A furnace running to its design capacity rather than below it.
Lower downstream power consumption
Properly soaked material takes less mill power to work.
Better return than full furnace replacement
A retrofit reaches comparable performance at a fraction of the capital cost, with less production disruption.
Heating & Quality
Reduced scale loss
Less material lost to oxidation when heating is even and cycle times are correct.
Improved billet and material soaking
Material reaches temperature through its section, not just at the surface.
Better temperature uniformity across the load
Zone control and corrected burner layout remove hot and cold spots across the hearth.
Equipment & Maintenance
Fewer furnace breakdowns
Replacing worn burners, controls and refractory removes the failures that interrupt production.
Improved furnace availability
More of the calendar spent running, less spent in unplanned repair.
Longer refractory life
Even heating and correct furnace pressure reduce the thermal stress that shortens lining life.
Lower maintenance cost
Fewer emergency repairs, and longer intervals between planned ones.
Measured on real plants.
